I can't remember where I read it, but there was a discussion on the jackets worn in "The Cage", and how they were never reused. That is rare, as TV shows will reuse whatever they can to save on the budget. One theory is that the jackets were not made from cloth, but rather upholstery foam, and were not very durable. The jacket were rather stiff.
In "Arena" William Shatner didn't wear the normal boots. They were too stiff and cumbersome for climbing on the rocks, so they used wrestling boots.

One of the jackets from The Cage went is for sale in the Greg Jein auction (link). The description reads:
Peter Duryea "Lt. Tyler" Landing Party Starfleet Jacket from Pilot Episode, "The Cage" of Star Trek: The Original Series (Paramount TV, 1966-1969). Vintage original sheer black nylon collarless landing party jacket with ribbon, green rank braids at wrists, 2- hip slash pockets and velcro front closure. Retaining costumer's fabric tape label handwritten, "Duryea." Accompanied by handwritten costumer's tag "Cage Jacket Duryea." The original foam rubber coating has completely deteriorated and jacket exhibits flaking to surface, sun bleaching to back collar area and cuffs, the male side of the velcro front closure is detached but present. Comes with a COA from Heritage Auctions. From the Collection of Greg Jein.
My guess is the fabric was something with a foam lining which was used wrong-side-out to make it look futuristic. In normal use the foam side was probably intended to be face-inwards with some lining to protect it.
Green or Gold?
As to the series command tunics being "green" there's no doubt they were some shade of it. I researched Theiss and wrote an article about him for StarTrek.com titled William Ware Theiss: In & Out of Uniform (link), and in doing so found quotes where he said they were green. I've seen some handwritten documents for actor costumes and the ones for George Takei and Shatner read "GREEN 1 STRIPE" and "GREEN 2 ½ STRIPE" respectively. I've seen a Bob Justman memo that mentions Sulu in his "green" shirt. That both Kirk's wraparounds and his dress uniforms were green suggests that his regular tunic was supposed to be green.
The issue was that the green velour used in the first two seasons read as a green-gold on film. (Why the doubleknit fabric they switched to in season three suffers the same problem, I don't know.)
You can see the same issue in Roddenberry's Planet Earth pilot, where John Saxon's uniform looks both greenish and yellowish. (There's a pic of him in that outfit in the article.)
I emailed with Andrea Weaver—the women's wardrobe person on Star Trek—and she told me they were green. She added that the blue dyes made in LA's garment district at that time were unstable and faded. I've seen photos of the blue science uniforms that have faded to a sort of purplish blue. She said that the garments don't look their original colors after over 50 years.

I wonder if it the jackets were made using car headliner fabric?
I was going to use it for a costume decades ago but it the foam was too fragile to stand up to long term wear.

In an interview Mr. Thesis was asked where he found all the alien looking fabrics for the show. He said that if you want unusual looking fabrics look at the reverse side, that is what he used for the show.

I purchased the very first Gold Key comic book adaptation of Star Trek: TOS, when it was first issued many moons ago.
On the cover are photographs of the actors from scenes of the episodes they did. At the time I was confused. Watching the series as the avid fan I was, Captain Kirk & Sulu wore their gold colored uniform shirts each week. However, one of the photos on the comic book was of Kirk & Sulu (possibly from the episode "Tomorrow Is Yesterday") and their shirts were green colored. For years I had assumed that it was due to some error with the photograph that messed up the correct gold colored shirts that it should have had.
Years later I read the truth of the situation and became aware that the GK comic book actually had it right with Kirk & Sulu being in green shirts.
I think this was one of those happy accidents that pop up during the shooting of a show that works out well. Having the shirts show up accidentally as gold on the television series was a much better look than if the uniforms had filmed green just as they were intended to be. |

One of the items at the GJ auction was a third season Captain Kirk outfit and the shirt is green.
Wardrobe related. When they were cataloging the props, miniatures, costumes and other items in Mr. Jein's collection they opened a box which held what they thought was a tribble. It wasn't. It when they lifted it out, they discovered that it was William Shatner's Captain Kirk hairpiece!
